What it does
PlexiBuilder Pro is a parametric box generator that creates ready-to-cut 2D layouts (DXF files) for laser cutters and CNC routers. You enter the desired box dimensions, material thickness, and joint parameters, and the tool generates a precisely calculated cutting pattern with finger joints, kerf compensation, and an interactive 3D assembly preview.
The generated DXF file can be sent directly to a laser cutter or imported into CAD/CAM software (AutoCAD, Fusion 360, LightBurn, RDWorks, LaserGRBL) for further editing. Alternatively, you can send the file to PlexiSystem for professional production from acrylic, polycarbonate, or other plastics.
Features
Simple boxes, boxes with lids, sliding lids, hinged lids, display stands, organisers, drawers, trays, and custom polygons.
Interactive 3D view of the assembled box. Rotate, zoom, and inspect before exporting.
Adjustable laser kerf setting ensures parts fit precisely. Set per material and laser type.
Industry-standard DXF format compatible with all laser cutter software and CNC controllers.
Automatic calculation of optimal finger size and count based on material thickness and panel dimensions.
Works with any sheet material from 1 mm to 20 mm. Joint geometry adapts automatically.
Unlimited use, no account required. Generate and download as many designs as you need.
Runs entirely in your browser. No installation, no plugins. Works on desktop, tablet, and mobile.

Supported materials & thicknesses
PlexiBuilder Pro is material-agnostic — it generates cutting paths for any flat sheet material. Common materials include:
- Acrylic (PMMA) — 2–20 mm, clear, opal, or coloured. Laser-cut edges are flame-polished.
- Polycarbonate (PC) — 2–15 mm. Note: laser-cut edges may yellow; CNC routing preferred.
- Plywood (birch, poplar) — 3–18 mm. Most popular for maker projects.
- MDF / HDF — 3–12 mm. Good for painted or veneered boxes.
- Foamed PVC (Forex) — 3–10 mm. Lightweight, for indoor display use.
- Cardboard / card stock — 1–3 mm. For prototyping and packaging.
- Sheet metal — 0.5–3 mm (steel, aluminium). Requires appropriate laser/CNC.
Kerf values by material
Typical CO&sub2; laser kerf: acrylic 0.15–0.25 mm, plywood 0.15–0.30 mm, MDF 0.20–0.30 mm. Adjust in the generator settings for a perfect fit.
How it works
- Select generator type — choose from 9 box types
- Enter dimensions — width, depth, height in millimetres
- Set material thickness — from 1 to 20 mm
- Configure kerf — enter your laser’s kerf width for perfect fit
- Preview in 3D — rotate and inspect the assembled box
- Export DXF — download the cutting file
- Cut or order — send to your laser cutter or order from PlexiSystem
Frequently asked questions
What is kerf compensation in laser cutting?
Kerf is the width of material removed by the laser beam during cutting, typically 0.1–0.3 mm for CO&sub2; lasers on acrylic. Kerf compensation adjusts the cutting path outward by half the kerf width so that the finished part matches the intended dimensions exactly. PlexiBuilder Pro lets you set kerf compensation per material.
What materials can I use with the box generator?
PlexiBuilder Pro generates DXF files suitable for any flat sheet material that can be laser-cut or CNC-routed: acrylic (PMMA), polycarbonate, plywood, MDF, HDF, foamed PVC (Forex), cardboard, and sheet metal. You specify the material thickness and kerf, and the generator adapts the joint geometry accordingly.
What file formats does PlexiBuilder Pro export?
The generator exports industry-standard DXF files compatible with all major CAD/CAM software, laser cutter controllers (LightBurn, RDWorks, LaserGRBL, Trotec JobControl), and CNC routers. DXF is the universal exchange format for 2D cutting paths.
How many generator types are available?
PlexiBuilder Pro offers 9 generator types: simple box (open top), closed box with lid, box with sliding lid, box with hinged lid, display stand, multi-compartment organiser, drawer box, tray, and custom polygon box. Each type has configurable dimensions, material thickness, joint type, and kerf compensation.
Is the box generator free to use?
Yes, PlexiBuilder Pro is completely free. You can generate unlimited designs, preview them in 3D, and export DXF files without registration or payment. The tool is provided by PlexiSystem as a resource for designers, engineers, and fabricators.
What are finger joints and why are they used?
Finger joints (also called box joints or tab-and-slot joints) are interlocking rectangular tabs cut into the edges of adjacent panels. They dramatically increase the gluing surface area, provide mechanical alignment during assembly, and create strong, self-aligning joints without clamps. PlexiBuilder Pro calculates optimal finger size and spacing based on your material thickness.
Can I order the generated box design from PlexiSystem?
Yes. After generating your DXF file, you can send it directly to PlexiSystem for a production quote. We manufacture custom boxes from acrylic (PMMA), polycarbonate, and other plastics using laser cutting and CNC routing. Contact us at [email protected] or through the contact form.
Does the generator include 3D preview?
Yes. PlexiBuilder Pro includes an interactive 3D preview that shows the assembled box from all angles before you export the DXF file. This allows you to verify dimensions, joint placement, and overall proportions before committing to production.
